How would you set up this system?

    Orders getting to big for old system.

    Situation.

    Eighteen different products made of wood,
    Made up of up to twelve different components,
    Eight work cells manned by five workers, (none automated),
    All work cells are bolted down and can’t be placed into a flow configuration.
    Factory is used by another company for other wood products.
    One thousand pieces of each component per order,
    Stored and moved on pallets,
    All components require the use of work cell #1, panel saw
    Some components require two cells,
    Some require the use of up to six cells,
    Forty hour work week with one shift at this time,
    Fifty to sixty hour lead time.
    Currently using batch and queue.
    Pallet or pallets of each component moved from work cell to next available work cell required in its process till process is complete.
    Works OK for now.
    Orders could reach as high as twelve thousand pieces per order.
    May be going to three shifts with six people on each shift.
    Will be cycling each order through all three shifts. Three shifts will not process three different orders.
    We do not assemble the parts. They are shipped to the customer on pallets who assembles and sells the product.
    We don’t kit them before they go out. The whole order with each individual component comes from the saw on it’s own pallet pre configured for shipment.
    All of the pallets that only require one work cell are parked at that corresponding cell. The work is completed and then the pallet is wrapped in plastic on the spinner next to the machine and then moved by pallet jack to shipping area where it is banded, labeled and staged for a single shipment.
    As for shipping, customers trigger number allows for 120% of required lead time. This gives us a window instead of a set ship date incase one of the cells should go down for some reason.
    I probably should mention we ship to one single customer who has out sourced some of their work to us.
